Not All Panels Are Born Equal

Walk into any structural insulated panel yard and you'll see stacks that all look sort of the same: a slab of foam squeezed between two sheets of OSB. That's where the tubes of similarity end. Peel the shipping wrapper back on two different manufacturers and you'll find different cores, different facings, different glues, and frankly, different attention to detail. The performance gap between a well-made panel and a bargain panel is real, and it shows up in your energy bill and in the straightness of your walls for the life of the house.

I've been building with SIPs in Western North Carolina long enough to have my opinions set. So when a customer asks how to choose, I don't hand them a brochure. I walk them through the specific decisions that actually matter. Here's what to look at before you put a single panel on order.

The Core: EPS, XPS, or Polyurethane

The core is where most of your insulation takes place, so it deserves the most scrutiny. The three options you'll run into are expanded polystyrene (EPS), extruded polystyrene (XPS), and polyurethane or polyiso foam.

EPS is the workhorse. It's the white foam you've seen a thousand times, and it's what the overwhelming majority of structural insulated panels use. It's cheap, it's proven, and it has a long track record in the mountains. Its R-value lands around 4.0 per inch. That's solid, and it's what most manufacturers spec in their standard panel.

XPS is denser and a touch more water resistant, but it also comes with a lower long-term R-value once you account for how it off-gasses its blowing agents over the years. In my view, the added cost rarely earns its keep in a wall cavity.

Polyurethane and polyiso get you the best thermal numbers, often R-6 to R-7 per inch, which means a thinner panel for the same performance. But they cost more and some variants need a thermal barrier facing because of fire considerations. If you're chasing the tightest building envelope and have the budget, they're worth a conversation. For most of our customers, a quality EPS panel at 4.5 or 6.5 inches is the right call.

  • EPS: budget-friendly, proven, ~R-4.0 per inch — the standard choice
  • XPS: denser but long-term R-value slips; price rarely justifies it in walls
  • Polyurethane/polyiso: best insulation per inch; costs more and needs careful handling

Thickness, and What It Actually Buys You

Standard SIP cores are 4.5 inches or 6.5 inches. The 4.5-inch panel uses a 4-inch foam core (plus the two OSB skins), and it's fine for most climates in North Carolina, South Carolina, Tennessee, and Georgia. It gives you a wall around R-16. The 6.5-inch panel jumps the foam to 6 inches, lands you near R-24, and pairs better with the colder stretches of the Blue Ridge, where we get real winters at elevation.

Here's the part people forget: the thickness of the panel changes your rough openings and your trim details. A window install on a 6.5-inch wall is different than on 4.5 inches. Chases for plumbing and electrical get deeper. Your builder needs to have done this before, not just read about it.

A common mistake is overspending on a thicker panel while ignoring airtightness. You can build an R-60 wall and lose the benefit through a leaky joint or a sloppy soffit. The panel thickness matters, but the sealing matters more. We'd rather see a 4.5-inch panel installed by someone who knows what they're doing than a 6.5-inch panel slapped together by a crew that's never seen one.

Facing and Glue Quality

Almost every SIP uses oriented strand board for the structural skins, but not all OSB is the same. Look for a manufacturer that's willing to talk about their facing grade, their glue chemistry, and their panel tolerances. A panel's edges need to be square and its faces flat. If it's twisted or bowed when it arrives, you're going to fight it all day on site.

The adhesive that bonds the foam to the facings is what holds the whole sandwich together, and it's part of the structural rating of the panel. A panel that delaminates is a panel that fails. Ask your manufacturer what adhesive they use and what their structural testing looks like. Genuine manufacturers are happy to show you third-party test data. If they dodge the question, that's an answer too.

Joint Systems and the Sealing Story

A SIP wall is only as tight as its seams. Some systems rely on splines — basically foam strips or OSB splines that slide into grooves milled at the panel edges. Others use a top-and-bottom spline arrangement for walls. The joint design affects how easy the wall is to assemble and how well it seals over time.

Plan on a quality sealant or tape at every joint. This is not the place to cut cost. Air leakage through joints is the single biggest thief of energy performance in a panelized home. Trust me, a good airtightness test at the end of the build is worth every penny, and it'll tell you definitively whether your crew did their job.

Manufacturer Reputation and Warranty

The panel itself is a factory product, so the factory matters. You want a manufacturer with a long history, a real warranty, and the willingness to back it up in writing. Ask how long they've been making panels, where they source their OSB and foam, and whether their warranty covers both replacement and the labor to install it.

We work with manufacturers we've vetted through years of builds, and we still read the fine print on every project. If a manufacturer won't stand behind their product in the middle of the Blue Ridge, in the rain and wind and snow we get up here, that's a red flag I take seriously.

The Bottom Line on Choosing

Here's my honest advice: don't pick your SIP panels on price per square foot alone, and don't pick them from a catalog without talking to the people who'll install them. A quality EPS panel with a solid warranty, installed by a crew that seals every joint and understands rough openings, will outperform a premium panel installed carelessly.

Set your budget, decide on your thickness based on your climate and your energy goals, and then spend your time vetting the installer. That's the formula that produces a tight, quiet, efficient home.
